The EGR (exhaust gas recirculation) valve routes some exhaust gas back into the intake to lower combustion temperatures and nitrogen oxide emissions. Over time soot builds up in the valve and intake, especially on diesel engines.
Symptoms
- Rough idle, the engine may stall.
- Loss of power and hesitation under acceleration.
- Black smoke and higher fuel consumption.
- Check engine light, often with codes P0400–P0409 (for example P0401 – insufficient EGR flow, P0402 – excessive flow).
- On diesels a stuck EGR can speed up DPF clogging.
Stuck open or stuck closed?
- Stuck open: too much exhaust gas at idle, so the engine runs rough or stalls.
- Stuck closed: normal idle, but higher combustion temperatures and NOx; petrol engines may start to knock under load.
Diagnosis
A diagnostic tool shows the valve's desired and actual position and can run an actuation test. Vacuum hoses (on older cars), wiring and the EGR cooler are checked too. Sometimes the real cause of an EGR code is the mass air flow sensor or an intake leak, so it pays to test before buying parts.
Fixes
- Cleaning: if the valve is sooted up but electrically fine, cleaning often solves it. On some engines the intake manifold needs cleaning as well.
- Replacement: if the actuator or position sensor has failed.
- After replacement an adaptation with a diagnostic tool may be required.
Leaking EGR cooler
On many diesels the EGR cooler can crack internally. Signs include coolant loss without a visible leak and white, sweet-smelling smoke. This needs attention quickly because coolant in the intake can damage the engine.
Disabling the EGR in software or blanking the valve causes problems at the technical inspection and increases emissions, so we don't recommend it.
